      Abstract

This study aims to identify the causes of packaging waste in the vertical form-fill-seal (VFFS) 5 lane process and to determine optimum conditions for reducing waste during film roll changeover. The film splicing process was identified as the most critical stage contributing to the highest waste using Pareto analysis. Root cause analysis was conducted using the Ishikawa diagram and 5 Whys, followed by experimental testing on two machines with different characteristics. Improvement conditions were developed and tested by evaluating the effects of alignment and splice position relative to the sachet frame. Alignment refers to the positional consistency between the old and new film during splicing, while frame refers to the alignment of the splice within a single printing cycle (eyemark). In Machine A, both factors were analyzed using two-way ANOVA, whereas in Machine B, the analysis focused on the frame factor since alignment was relatively well-controlled. The results showed that alignment significantly affected waste formation in Machine A (p < 0.05), while in Machine B, the frame factor was more dominant due to uneven film path characteristics. The best-performing condition, namely proper alignment and splicing within a single frame, significantly reduced average waste from 5.1 ± 0.7 m to 3.3 ± 0.5 m in Machine A and from 5.8 ± 1.4 m to 3.0 ± 0.6 m in Machine B. Evaluation using I-MR control charts and paired T-test confirmed that the improved process was stable and effective. These findings indicate that film splicing improvement in VFFS can be applied by controlling alignment and frame positioning, with adjustments based on machine characteristics.
